Sonplas: Manufacturing and testing processes

Hydroerosive machining – HERO: With hydroerosive machining, or HERO for short, Sonplas has developed a patented process for precise post-processing of internal contours. A liquid containing abrasive particles is guided through components under high pressure in order to deburr, round or calibrate internal geometries. With HERO Precision Jet, Sonplas extends this principle to external edges and surfaces so that internal and external geometries can be processed in a targeted manner.
Joining and coating: Sonplas integrates various joining and coating processes for the precise connection of components. This includes the patented micro-peening process, a high-precision press-fit process for adjusting components without stick-slip effect. The process enables step sizes below 1 µm, press-fit tolerances below ± 2 µm and cycle times below 10 s. Other integrable processes include dispensing, force-displacement-monitored press-fitting, screwdriving, brazing, pressing, hot staking, hot and cold shrinking, and splicing.
Welding: Sonplas integrates different welding processes for the permanent joining of components, depending on material, component geometry and process requirements. One important process is plastic welding, especially laser transmission welding, in which a laser beam is directed through a transparent joining partner onto an absorbing joining partner, with heating and joining taking place almost simultaneously. Other feasible welding processes include laser welding, capacitor discharge welding, copper welding, ultrasonic welding and TIG welding.
Cleaning and material removal: Sonplas integrates cleaning and material removal processes to prepare components for stable subsequent processes. Depending on the requirement, particles, residues and contaminants are removed from surfaces to create defined conditions for assembly, testing or further machining steps. Processes used include washing, laser cleaning, plasma cleaning and cleaning with ionized air.
Rotor assembly: Sonplas has many years of experience in rotor assembly and a broad portfolio of rotor concepts. One central process is the joining of shaft and rotor by hot or cold shrinking, including convection heating, contact heating, induction heating, infrared heating, convection cooling and cooling with liquid gas or nitrogen. Additional competencies include magnet fixation, for example by crimping, 1K glue filling, transfer molding, injection molding or UV pre-curing. Sonplas also integrates processes such as magnetizing, alignment, additive or subtractive balancing, contactless measurement and electrical-inductive functional testing.

Laser cutting: Here, we can implement notching, slitting and singulation processes. The contactless cutting process enables very precise cutting edges and high cutting speeds.

Punching: This is a mechanical cutting process in which the material is separated from a strip or sheet using a cutting tool.
Laser processing: Sonplas integrates laser processing for precise, flexible and contactless processes with different materials. One focus is laser cutting, including notching in the roll-to-roll process, slitting in the roll-to-roll process and singulation. The aim is high cutting speeds, low heat input and clean-cut edges. Other integrable laser processes include laser marking, laser welding and laser cleaning
Electrical and magnetic testing: Sonplas integrates test methods for electrical and magnetic properties into customer-specific systems. The basis for this is in-house electronics manufacturing, application-specific contacting solutions and an in-house electronics test laboratory with test equipment for the development, validation and optimization of test methods. Integrable tests include resistance, inductance and insulation measurements, magnetic field measurement, current and power measurement, HV tests, flashing of calibration data, safe-launch tests, speed detection and impedance spectroscopy.
Media and thermal management: Sonplas has experience in the conditioning, handling and testing of liquids and gases, as well as controlled temperature regulation of media. This includes applications involving conventional and alternative fuels, flow calibration, abrasive media and test processes with explosive media. For this purpose, Sonplas uses, among other things, an ATEX-certified in-house test room and a proprietary certified thermal chamber. Integrable test methods include pressure pulsation testing, hydraulic and pneumatic flow testing, opening pressure testing and adjustment, particle measurement, contamination analysis, nozzle geometry testing, HC emissions testing, injection rate measurement and shot-to-shot measurement with a proprietary power output stage.
Optical testing: Sonplas integrates camera-based inspection methods for automated quality control. Sonplas uses vision systems from established manufacturers such as Keyence and Cognex, as well as the proprietary SonVision image processing system, which can be adapted to customer-specific processes. Depending on the application, trained deep-learning models are also used. Integrable inspection tasks include dimensional inspection, component identification, optical character recognition, surface and defect inspection, process documentation, process evaluation, AI anomaly detection and spray tests.
Leak testing: Sonplas develops and integrates project-specific methods for leak testing components. These include air leak tests with pressure or vacuum application, and pressure drop or pressure rise measurement, typically in the range of 0.1 to 10 cm³/min. For especially precise test tasks, Sonplas integrates helium leak tests with limit leak rates down to 1.0 × 10⁻⁸ mbar·l/s, either as an integral measurement in vacuum chambers or as local testing with sniffer probes. Sonplas also implements hydraulic leakage tests with liquid media, where limit leakages below 1 µl/min can be detected.
Mechanical and dynamic testing: Sonplas integrates mechanical and dynamic test methods for analyzing component properties and process behavior. These include force-displacement tests and haptic tests to determine opening forces, spring characteristics or haptic properties. Sonplas also implements vibration measurements with contact or non-contact measurement systems and modern evaluation methods for analyzing vibration behavior.
